If the barrel can move in the barrel box, even barely, it is going to come out. It has to be stuffed on both ends to the point that it cannot move a bit. Also, strapping tape on the ends. Lots of it. I have shipped and received a lot of barrels, quite a few by fedex. None of them were damaged.
Lately I have been using a pool noodle. They are a buck at wally world. Split it and put the barrel in that. Then stuff the noodle in the triangular fedex box. It is not going anywhere.
Another tip is never use a round box or tube. FedEx will charge you extra for it because it will roll off their conveyors. Triangle boxes and pool noodles are the best way I have found to package them.
The three barrels all shipped in a fedex barrel box. Two arrived, safe and sound. The packaging is not the the Issue. The clown who dropped it is. Most people can tell the difference between a fourteen pound barrel box and an empty one.
Chris called all the way up the chain to the Main Office. Ten days from the day it shipped, they "found" the barrel, sitting on a shelf at the fedex delivery center ten minutes from my house!
I am headed over to check the barrel threads and muzzle crown and bring it home.

Easy solution...just buy 3 or 4 bbls at a time and tape them all together. You instantly have a triangle or a square! Problem solved! After 20 years in the small package delivery industry, I always give the same advice: If you’re not comfortable with your package dropping on the concrete, at any angle, from at least 6’ off the ground, you need to package it better.
It's gotten anymore where I hate to even post anything for sale from fear of it not making it in shipping. So frustrating

No, you just do it correctly. It is amazing how FedEx destroys packages from brute force. PVC tube is more expensive but really the best way to goI've shipped a lot of barrels and fishing rods. Never had a problem. Bubble wrap the barrel or rod inside a PVC tube with nylon reinforced strapping tape on both ends holding it all together. I've even had them arrive with tire tracks on them and the product inside was pristine.
